Friction Stir Welding - FSW is a solid state welding process that allows similar or dissimilar materials to be welded. However, the process requires a careful selection of process parameters to produce consistently reproducible defect free joints. The paper presents contributions to a possible classification of FSW induced flaws in aluminium butt joints, underscoring the relation of the defects with the process parameters. Although the flaws generated by FSW have already been classified as flow, and geometry related, respectively, or in connection with ¿cold¿ or ¿hot¿ processing, a standard classification of the flaws does not exist by now. The paper presents contributions to an intuitive and practical classification of FSW induced flaws in case of butt joints of aluminium alloys, underscoring their relation with the process parameters. This proposal is based both on own experiments and analysis, and on previous proposals of wide-world experts, intending to create a user-friendly classification for practitioners and specialists.
